The brief

After validation of the model produced in Phase 1, the goal was to produce a complete new console — sturdy and functional — reusing the original electronics. This meant moving into manufacturing, printing all of the modelled elements and then handling the final assembly. The client wanted a turnkey solution, ready for use on site.

The need

We finalised the complete model of the console from the dismantled parts, taking the following requirements into account:

  • Effectively protect the internal electronics
  • Ensure a solid grip for on-site use
  • Guarantee the strength and durability of the whole
  • Integrate the supports designed in Phase 1 without modification

Our goal

To design and manufacture a new console — robust, functional and suited to professional use — from the models produced in Phase 1. This second phase aimed to:

  • Finalise the design adjustments
  • Produce the various parts by 3D printing
  • Carry out the full assembly of the console
  • Ensure a good balance between strength, lightness and ergonomics

Finalising the model and preparing for printing

Phase 1 had laid the foundations of the model. To launch manufacturing, we refined the details:

  • Adjusting the volumes, reinforcements, fixings and assembly tolerances
  • Full integration of the supports designed for the electronic components
  • Preparing the files for multi-part FDM printing
  • Planning the assembly: internal partitioning, cable access, ergonomics of use

Manufacturing with 3D printing and adjustments

Once the files were ready, we launched FDM printing, selecting the materials according to the function of each part of the console:

  • PETG for the internal supports and the main housing: robust, impact-resistant and suited to outdoor use
  • TPU for a flexible outer protection that absorbs impacts and improves grip

Final assembly and delivery to the client

All the parts were carefully assembled to guarantee:

  • A complete, functional and sturdy console, suited to site conditions
  • Overall ergonomics consistent with the original version
  • Reinforced protection for the sensitive electronic components

Conclusion

A console back in service

This project illustrates Osmoz 3D's ability to take on complex rebuilds, adapting its methods to each phase: from careful dismantling to bespoke manufacturing. Thanks to FDM printing, we produced a unique, resistant and functional part, reusing the existing electronics and keeping to a reasonable budget. Rigorous organisation and good communication saw this long and demanding project through, with a result aligned to the needs of the field.
